Route Train

A Route Train, often called a Tugger Train, is a small tractor pulling several trailers along a fixed internal route, delivering materials to workstations and collecting empties on a scheduled cycle. It is the mechanized cousin of the water spider, used when volumes are too high for a single operator on foot.

How It Operates

The train follows a defined route with defined stops on a defined interval. Each trailer typically serves a specific zone of the factory. At each stop, prepared kits are dropped off and empties or Kanban signals are picked up. The cycle repeats continuously through the shift, providing a steady rhythm of replenishment.

Why It Beats Forklifts

Forklifts are point-to-point vehicles: they move whatever needs moving, when it needs moving, in whatever direction is required. That flexibility is also their weakness, routes are unpredictable, safety risks are higher, and utilization is often low. Route trains follow a fixed pattern, are safer around pedestrians, and can consolidate many small deliveries into one efficient trip.

Designing the Route

Similar to a milk run: fixed path, fixed stops, fixed cycle time, sized loads. The route is designed to minimize distance, avoid crossings and support one-way flow. Cycle time is set by the pace at which the supplied workstations consume materials. Standard work at each stop keeps loading and unloading predictable.
