Continuous Flow

Continuous flow processing is the method of eliminating congestion and achieving a seamless, sequential flow of production. When flow is disrupted,whether within a process or between different processes,it generates significant waste. This is especially critical in operations where products undergo multiple interim processes. If flow is not established before the end of a sub-production cycle, intermediate parts may accumulate, leading to inefficiencies and disorganized operations. In an ideal continuous flow system, each product travels smoothly from one process to another without interruption. However, certain processes inherently require batch production. At Toyota, for instance, processes such as molding, painting, die casting, and prism grinding rely on lot production. Even within these batch-driven processes, striving for continuous flow is essential, and this can be achieved by minimizing lot sizes. Reducing lot sizes necessitates efficient equipment setups, emphasizing the need for quick changeovers.

To establish effective continuous flow, several measures should be implemented

Products Consecutive Production: Each unit should be manufactured and assembled in a specified order to facilitate a direct flow between team members and processes. This ensures that products move through the production line one after the other, minimizing delays. Small Lots: Reduce die-change and machine setup times in batch production environments, maintaining small lot sizes. This helps limit work-in-process inventory and promotes a smoother flow. Employees Multiple Process Responsibility: Team members should be organized to perform various tasks that align with the takt time. This flexibility enables smoother transitions and more efficient handling of work. Multi-Skilled Team Members: Continuous training should be provided to ensure that team members are capable of operating different types of equipment and performing a range of tasks. This versatility not only enhances productivity but also fosters a more resilient workforce. Equipment Process Sequence Layout: Equipment should be arranged in the order of operations to facilitate sequential production and enable multi-process handling. An effective layout minimizes unnecessary movement and reduces the time taken for transitions. Equipment with Simple Set-Up: Systems should be designed to minimize adjustments or changes to associated equipment, thereby shortening setup times. This is particularly important in lot production processes where maintaining small lot sizes is crucial for achieving continuous flow.
