Why Changeover Matters
If a changeover takes eight hours, no one wants to change over often, so batches grow to hundreds or thousands of units to amortize the setup. Long batches inflate inventory, lead time and lot-based defects. If the same changeover takes eight minutes, batches can shrink toward one-piece flow, and every downstream waste shrinks with them. Changeover time is the constraint that determines batch size, which determines almost everything else.
